Some of the lessons I learned.

After bandsawing the corners off, I smooth the saw

marks and round the corners using a belt sander

I mark the cuts and use the bandsaw to remove the corners.  I then smooth the cut down to the marked line and round the corners using a beltsander that I have turned upside down and clamped in a bench vise.

The rib flanges MUST end up perpendicular (90 degrees) to the rib after all is said and done.  This tool helps with this.
